Large-format scan-to-mesh — restoration for fabrication

Photogrammetry and structured-light fusion to rebuild a damaged physical reference into clean CAD suitable for split fabrication.

Primary process

Scan + CAD + FDM

Problem

Only a damaged physical prop remained as the source of truth. The reproduction needed to be larger than the original while preserving readable surface language.

Constraints

Reflective coatings on the original, limited handling time, and a hard lock for fabrication start date.

Solution

Hybrid scanning workflow, manual topology decisions where automation failed, and explicit fabrication splits aligned to on-site assembly reality.

Production process

Capture plan → multi-session alignment → mesh clean → CAD rebuild → split for print beds → approval renders → fabrication release.

Final result

A clean digital master approved in one review cycle, enabling parallel printing of eight major shells.
